If you want a hat fast, buy a factory one. Automated assembly lines are great at pumping out thousands of identical hats that treat every head shape exactly the same.

At Greeley Hat Works, our custom cowboy hats are made differently.

Our shop runs on what we call "retro tech". Heavy, specialized, turn-of-the-century machinery built to last generations. We don't use these vintage tools out of nostalgia; we use them because modern tech can't replicate what they do.

A Greeley hat isn't made in an afternoon. From the moment we map your head to the final shaping, the complete custom hatmaking process takes about two weeks (if we were only working on one hat at a time). That time isn't spent rushing; it's spent letting the felt naturally heat, cool, and cure so your new hat holds its shape for a lifetime.

The Custom Hatmaking Process: Production Patience

  • The Conformateur & Formillion: Your hat begins in a classic, leather-backed barber chair where we map your head using a French Conformateur, an intricate, mechanical antique tool originally invented in 1843. This creates a precise physical blueprint of your unique head shape, which is then transferred to a Formillion to create a life-size pattern.
  • Steaming & Blocking: Our makers pull the premium felt body and use open steam to soften the fibers. It is then hand-worked using our vintage blocking tools to carefully define the height of the crown and the width of the brim.
  • Curing & Sanding: Instead of using chemical shortcuts, the felt goes through crucial heating and cooling stages to cure naturally before the crown is meticulously hand-sanded.
  • Flanging & Welting: The brim goes through the flanging process and is cut symmetrically from the inside out using a manual, century-old rounding jack.
  • Finishing: The leather sweatband is custom-built to your exact size and stitched into your hat. The satin liner made and placed inside.  The brim and crown are then hand-shaped using steam to match your exact vision.

Modern machines operate on rigid digital measurements, but premium fur felt is a natural material that requires intuition. The "soul" of our custom felt cowboy hats lies in the quality of the fibers—specifically how the microscopic "barbs" lock together like Velcro under heat, pressure, and the steady guidance of our antique presses and hand-irons.

Knowing exactly how much steam to apply, how hard to sand the crown, and how to mold the felt to the unique contours of a head pattern relies entirely on the feel and years of experience of our craftsmen. It’s the difference between a hat that pinches your temples and one that feels broken-in the second you put it on.

Because we start with better material bodies, like fine European hare and pure beaver fur rather than cheap wool or rabbit blends, our handcrafted cowboy hats are inherently more durable. A factory hat might last you a few seasons before losing its shape. A Greeley Hat Works custom hat is a true heirloom that can be cleaned, blocked, and completely rebuilt for decades to come.
