There is a strip of felt that runs around most of the hats we make.
You have probably seen it. A hatband that wraps the crown, matching the body of the hat so precisely most people never think to ask where it came from. It comes directly from the brim of that exact hat. Same material. Same batch. Same body. Our hatters trim, iron, and shape it by hand before setting it back onto the crown it came from.
We call it the self-band. It is simply the right, traditional way to finish a custom hat build.
Working with the self-band got us thinking about all the other leftovers in the shop.
What Happens When You Build a Custom Hat by Hand
When you build a custom hat from scratch, the process leaves material behind.
The brim gets cut to shape. A ring of felt falls away, and the edges get trimmed. Every hat generates offcuts that standard factory operations toss into a trash bin.

Where the Felt Goes Next
Brad and Sundie Ruppert started Sculptural Felt around a simple truth: remnants from a hatmaker's bench are too valuable, beautiful, and functional to waste.
They transform our offcuts into three-dimensional, acoustically functional works of art. Their wall pieces absorb sound in homes and public spaces, turning raw felt into sculptures of wildlife, abstract forms, and pollinators.
The materials they work with are the exact ones we use to build high-quality hats, pure beaver belly hair and dense European hare. These natural fibers take time and skill to produce, and they belong in places where they stay useful.
Brad and Sundie built an entire creative enterprise out of our scraps. It is a straightforward, honest partnership where nothing goes to waste and every fiber gets honored.
Built From the Same Cloth
Before any scrap felt leaves our shop for Sculptural Felt, the hat gets first claim on its own material.
When a client chooses a self-band, our hatters cut that strip straight from the brim offcut of that specific hat body. We trim it flat, iron it to shape, and fit it by hand back onto the crown.
That guarantees absolute precision: identical color, identical grain, and identical fiber density. It makes the hat a continuous, closed-loop piece of craft. If a client prefers a leather or braided band instead, that unused self-band material simply joins the offcuts heading to Brad and Sundie’s studio.
Every inch of felt serves a purpose.
